A Factory Tour, From Your Screen

Most buyers never visit the factory that makes their packaging. Trade-show conversations, sample shipments and Zoom calls fill the gap — but they rarely answer the question that matters most: what actually happens between the raw paper arriving at the factory gate and the finished cup, bowl or box shipping out in a container?

This article walks through the complete production process at Ascent Pak's Ningbo facility, covering the seven stages that every paper food container passes through before it reaches your loading dock.

1. Raw Material Receiving and Inspection

Every production run starts with the paper. Ascent Pak sources food-grade paperboard from FSC-certified mills, primarily in Scandinavia, Brazil and domestic Chinese suppliers. The paper arrives in large rolls — typically 700 mm to 1,100 mm wide — and is stored in a climate-controlled warehouse to maintain consistent moisture content.

Incoming Inspection

Before any roll enters production, it passes through incoming quality control:

  • Gram-weight check: a sample is cut and weighed to confirm the paperboard matches the specified gsm (e.g., 300 gsm for soup bowls, 280 gsm for salad bowls).
  • Moisture content: measured with a handheld moisture meter. Paper that is too dry cracks during forming; paper that is too damp de-laminates under heat.
  • Visual inspection: the roll is unspooled and checked for surface defects — pinholes, fibre clumps, uneven coating or foreign particles.
  • Coating adhesion: a simple tape-pull test confirms the PE or PLA lining is properly bonded to the paper surface.

Any roll that fails incoming inspection is rejected and returned to the supplier — it never enters production.

2. Printing

If the order requires custom printing, the paperboard is printed before the container is formed. This is a critical distinction: the paper is still flat at this stage, which allows high-speed flexo or offset printing on both sides of the sheet.

The Printing Process

  1. Plate making: for flexo, polymer plates are laser-engraved from the approved artwork file. For offset, aluminium plates are prepared.
  2. Colour matching: the press operator mixes inks to match the specified Pantone colours. A test print is run on a scrap sheet and compared to the approved colour proof.
  3. Production run: the roll feeds through the printing press at 60–120 metres per minute, depending on the number of colours and the complexity of the design.
  4. Drying and inspection: printed sheets pass through an infrared or UV dryer. A random sample from the beginning, middle and end of the run is checked for colour consistency, registration (alignment of multiple colours) and print defects.

All printing inks used at Ascent Pak are food-safe — compliant with FDA CFR Title 21 and EU Regulation 10/2011.

3. Cutting and Creasing

The printed paperboard is then cut into the flat blanks — the two-dimensional templates that will be folded and formed into three-dimensional containers.

  • Die cutting: a steel-rule die stamps out the blank shape from the printed sheet. The die also presses crease lines into the paper — these controlled-score lines allow the blank to fold cleanly and precisely during forming.
  • Scrap removal: the waste paper between blanks (the "skeleton") is stripped automatically and sent to recycling.
  • Blank inspection: a sample of blanks is checked for dimensional accuracy, clean cut edges and properly aligned print.

4. Container Forming

This is the stage where a flat blank becomes a cup, bowl or box. Different products use different forming machines, but the basic principle is the same: the blank is wrapped around a mandrel (a metal form), the side wall is sealed with heat or ultrasonic energy, and the bottom disc is inserted and crimped.

Paper Cups

  1. The flat blank is fed into the cup-forming machine.
  2. A fan-shaped section is curled into a cylinder and the side seam is sealed using ultrasonic welding — no adhesive required.
  3. The bottom disc is inserted and the rim is curled inward to create a leak-proof seal.
  4. The top rim is rolled outward for stiffness and lid compatibility.
  5. Each cup is automatically inspected by an inline sensor for rim diameter, bottom seal integrity and height.

Paper Bowls and Meal Boxes

  1. The blank is fed into a press-forming machine.
  2. A male die presses the blank into a female mould, creating the bowl shape in a single stroke.
  3. The rim is curled or folded for lid compatibility.
  4. For meal boxes, a separate lid blank is formed on a parallel line.

Paper Bags

  1. The printed paper is folded, glued and bottom-sealed on a bag-making machine.
  2. Handles (twisted paper or flat paper) are attached automatically.
  3. Each bag is folded flat for shipping efficiency.

5. Quality Inspection

After forming, every production batch passes through a dedicated quality-control station. Ascent Pak operates a three-tier inspection system:

Inline Inspection (during production)

  • Automated sensors check rim diameter, height and bottom seal on every cup.
  • Operators visually inspect random samples every 30 minutes for print defects, fold accuracy and surface cleanliness.

Batch Sampling (after production)

  • A statistically significant sample from each batch is pulled for detailed testing:
  • Leak test: filled with water at the rated temperature and held for 30 minutes — no leakage permitted.
  • Stack test: filled containers are stacked to the rated load and held for 24 hours — no deformation permitted.
  • Lid-fit test: the lid is applied and removed 10 times — must maintain consistent friction fit throughout.
  • Print rub test: a wet cloth is rubbed across the printed surface 20 times — no significant ink transfer permitted.

Pre-Shipment Inspection

  • A final random sample is pulled from packed cartons (not just from the production line).
  • Carton labelling, packing configuration and quantity are verified against the purchase order.
  • Buyers may commission a third-party inspection (SGS, Intertek) at this stage — Ascent Pak fully supports external inspectors on-site.

6. Packing and Shipping

Finished containers are packed into corrugated cartons with polyethylene inner bags to protect against moisture during transit. Key packing standards include:

  • Carton specification: double-wall corrugated board, minimum burst strength 10 kgf/cm².
  • Palletisation: cartons are stacked on standard EUR or US pallets, stretch-wrapped and corner-protected.
  • Container loading: for sea freight, containers are loaded with dunnage bags to prevent shifting during ocean transit.
  • Labelling: each carton is labelled with product name, SKU, quantity, batch number, production date and "food-safe" notation.

Typical lead time from order confirmation to vessel departure is 25–35 days, depending on product type, volume and print complexity.

7. Continuous Improvement and Certifications

Ascent Pak's Ningbo facility is certified to ISO 9001 (quality management), BRC (food-safety packaging) and BSCI (social compliance). FSC Chain of Custody certification covers all product lines.

The factory invests in continuous improvement through:

  • Annual third-party audits by SGS and BRC auditors.
  • Monthly internal quality reviews analysing defect rates, customer complaints and corrective actions.
  • Operator training programmes covering food safety, machine operation and waste reduction.
  • Equipment upgrades — the most recent investment was a new high-speed cup-forming line capable of producing 120 cups per minute with inline quality inspection.
